Introduction

Crushing is the process of reducing large materials into smaller sizes using external force. It plays a vital role in industries such as mineral processing, chemical engineering, and building materials. Choosing the right crusher based on material size is essential for improving efficiency and reducing production costs.

1. Importance of Crushing in Mineral Processing

Crushing and grinding account for over 40% of the total mineral processing cost. Around 60% of the total investment in a mineral processing plant is spent on crushing and grinding equipment. Therefore, improving crushing productivity and reducing energy consumption are crucial for cost control.

2. Stages of Crushing

Based on material size and processing requirements, crushing is generally divided into five stages:

  • Coarse Crushing: 1500–300 mm

  • Medium Crushing: 300–75 mm

  • Fine Crushing: 75–10 mm

  • Coarse Grinding: 10–1.0 mm

  • Fine Grinding: 1.0–0.075 mm

For smaller mines with maximum ore size around 300 mm, the stages are:

  • Coarse Crushing: 300–75 mm

  • Medium Crushing: 75–25 mm

  • Final Crushing: 25–8 mm

3. Why Multiple Crushing Stages Are Needed

In open-pit mines, ore blocks can reach 1200–1500 mm, while underground mines usually produce blocks of 400–600 mm. However, most ore dressing operations require the final particle size to be around 1–0.06 mm. A single crusher cannot achieve this size reduction, so multiple crushing stages are necessary to gradually reduce the particle size.

4. Understanding Crushing Ratio

The crushing ratio refers to the ratio between the maximum feed size and the final product size. It reflects how many times the material is reduced in size during one crushing stage. This ratio is a key performance indicator of a crusher and is determined by its structural design.

Typical crushing ratios:

  • Coarse Jaw Crusher: 3–5

  • Standard Cone Crusher (medium crushing): 4–6

  • Short-Head Cone Crusher (fine crushing): 3–5

5. Selecting the Right Crusher

When choosing a crusher, consider the following factors:

  • Maximum feed size of the material

  • Desired final particle size

  • Material hardness and abrasiveness

  • Production capacity

  • Energy efficiency

Selecting the appropriate crusher for each stage ensures smoother operation, less wear, and lower energy consumption.
